Electric pallet trucks and forklifts are a significant investment, and proper maintenance is essential to protect that investment. Regular care not only extends equipment life but also improves safety, reduces downtime, and lowers total operating costs.

In this guide, we cover a practical maintenance routine for electric pallet trucks, focusing on the areas that matter most: battery, motor, hydraulics, and daily inspections.

1. Battery Care (Most Important)

The battery is the heart of your electric pallet truck. Proper care can double its useful life.

For Lead-Acid Batteries:

• Charge after each shift: Never let a lead-acid battery sit discharged. Charge as soon as possible after use.
• Water level check weekly: Use distilled water only. Keep plates covered by 5–0mm. Overfilling causes acid overflow; underfilling damages plates.
• Equalize charging monthly: An equalization charge helps prevent sulfation and balances cell voltages.
• Clean terminals: Corrosion on terminals reduces conductivity. Clean with a baking soda/water solution.

For Lithium (LiFePO4) Batteries:

• No water maintenance needed: Lithium batteries are sealed and maintenance-free.
• Opportunity charging: Unlike lead-acid, lithium batteries can be topped up during breaks without damaging the battery.
• Store at 30–0% charge: If storing for more than 30 days, charge to about 50%.
• Use the correct charger: Always use the charger provided with the battery —mismatched charging profiles can damage the BMS (Battery Management System).

2. Hydraulic System

The hydraulic system powers the lifting mechanism. Keep it in good condition:

• Check hydraulic oil level: Monthly. Low oil causes jerky lifting and increased pump wear.
• Inspect for leaks: Look for oil residue around the cylinder, pump, and hose connections.
• Listen for unusual noises: Grinding or whining sounds during lifting may indicate air in the system or worn components.
• Replace hydraulic oil annually: In heavy-use environments, change the oil yearly to remove contaminants.

3. Motor & Electrical System

• Keep clean and dry: Use compressed air to remove dust from the motor and controller area. Moisture is the #1 enemy of electrical components.
• Check cables and connectors: Inspect for frayed wires, loose connections, or corrosion. Tighten any loose terminals.
• Motor brushes: If your motor uses brushes, check them every 6 months. Replace when worn below ¼ of original length.
• Thermal overload test: Test that the thermal cutoff switch engages properly by running the motor under load until it trips.

4. Daily Operator Checks

Every operator should perform these checks at the start of each shift:

Forks	No cracks, bends, or excessive wear

5. Weekly Maintenance

• Clean the entire unit, especially the drive wheel area
• Check tire pressure and tread wear
• Inspect the lifting chain (if applicable) for lubrication and stretch
• Test all safety features (emergency stop, reverse switch, seat switch)
• Lubricate pivot points and bearings per manufacturer's spec

6. Signs It's Time for Service

• Battery runtime has dropped by more than 30% from new
• Lifting speed is noticeably slower
• Unusual noises during operation
• Visible corrosion on electrical components
• Error codes on the display panel
